Custom Sampling to Mass Production: The Full Workflow of Activewear Custom Orders
If you are building your own yoga or pilates activewear brand, understanding the full custom production workflow helps you arrange timelines, control costs and avoid common pitfalls. We break down every step from fabric selection to bulk delivery.
Step 1: Requirement Confirmation & Fabric Selection
We start with your custom requirements: target styles, color palette, sizing range, functional needs and certifications (GRS, bluesign, REACH compliance, etc.).
Our fabric library includes GRS recycled polyester, bio based elastane, soft modal and premium lycra. We provide fabric swatches for you to check hand feel, stretch, weight and color in person. Once you pick the fabric, we lock the material batch to keep consistent quality for samples and bulk goods.
Step 2: Pattern Making & Tech Pack
After fabric confirmation, our pattern makers create digital patterns according to your tech pack. A complete tech pack contains flat sketches, measurements table, construction details, logo position and sewing specifications. This document is the standard guide for sampling and later mass production. Any design adjustments will be updated into the tech pack.
Step 3: Proto Sample / Fit Sample Making
We produce the first prototype sample (fit sample). This sample mainly verifies the silhouette, fit, cutting and basic sewing workmanship.
You can test the stretch, wearing comfort and check whether the design meets your expectation. Feedback on fit, waistband, leg opening and support structure can be sent to us, and we revise patterns accordingly. Usually multiple rounds of fit revision are available until the fit is fully approved.
Step 4: Pre-production Sample (PP Sample)
Once the fit sample is approved, we make the pre-production sample using the **exact same fabric, accessories, printing and sewing process** as bulk order.
PP sample is the golden reference standard for mass production. All details including fabric color, logo, stitching and trims must be confirmed at this stage. After you sign off the PP sample, no major design changes will be accepted for bulk production.
Step 5: Bulk Production Preparation
Before cutting fabric, our QC team runs material inspection: check fabric color, weight, elasticity and test for harmful substances to meet EU and US textile regulations.
We arrange fabric cutting, prepare accessories such as elastic bands, labels and hang tags. Sewing lines are arranged, and workers receive briefings on all construction requirements from the confirmed PP sample.
Step 6: Mass Sewing & In-line Quality Control
During bulk sewing, our QC inspectors carry out inline inspection on the production line. They check stitching tightness, seam alignment, fabric flaws and construction details in real time, to fix defects at early stage and reduce final reject rate.
Step 7: Final Inspection, Packing & Shipment
When all garments are finished, we conduct final random inspection. We check size accuracy, color difference, sewing defects and washing labels.
Qualified products are folded, tagged and packed into export cartons. Then we arrange shipment by sea or air as your request.
Important Tips for Custom Activewear Orders
1. The whole cycle from sampling to bulk delivery normally takes 4–8 weeks, depending on design complexity and order quantity.
2. Any big changes after PP sample confirmation will lead to extra cost and delayed lead time.
3. We support private label service including custom woven labels, hang tags and custom print or embroidery logos.
